Hi everyone,
I've been running my device for quite a while now without much of a problem using retropie, but I would really like to switch over to Recalbox, given the better resolution control options, overclocking, etc. I also don't want to wrestle with the damn buttons again putting it back together. So, does anyone know a way I can flash the SD card without cracking open the case again?

Unfortunately, no.
What a molevelent design.
Just take it apart, it's not that much of a pain.

For a few £££’s this is well worth doing. I managed to get a shorter 2nd cable (white one) didn’t need to cut and re-solder the socket. . Both for £15 delivered from a German electronics online retailer.
